Was it running OK when you tore it down?

OK, took it for a ride yesterday, the plastic spacer was the main issue. It's running reasonably well, with the BAK, the manifold and the HK's it is breathing a lot better. Clip is in the very bottom groove, so it seems to me that I should move up a pilot jet size and drop the needle?

I am getting a stumble right off idle when I start rolling it on that is annoying, but I have not played with the PMS (2 turns out) at all. Lots of popping on deceleration, not sure if that is from the better breathing or not. Pipes are a bit loud and blatty sounding so may look into different baffles.

At least it is rideable and I can get a few more miles in today.

You should end up with a 37.5 pilot jet and PMS about 2 1/4 - 2 1/2 turns out. The clip should be in the 4th groove from the flat end of the needle. I didn't go back to see what main jet you are using but a 170 mikuni is what you need. A 167.5 will also work with all the same settings as above. What was wrong with the plastic spacer???

You should also go back into your profile and update it with your jetting for future reference.

I did not put the plastic spacer in was the problem! 4th groove was not working went to the 5th groove (last one) and I still have that stumble off idle and giving throttle. Unsure of make of needle was a gift from a user on here who had a spare. I just really need to get rid of the stumble, it's driving me nuts That's why I thought going to a richer pilot and dropping hte needle might help that?

The problem with the direction you think you want to go is, as the bike is now you should be way rich on the needle, and you're not......maybe. That's why it seems something is amiss.

Did you try the 4th groove and the spacer, or did you jump right to the 6th or 5th with the spacer?

The popping on decel, is making me think you have a exhaust leak at the gaskets, or an air leak....ie the AIS vacuum port??? Are they new gaskets? Have you rechecked them for tight?

yes, I tried it in the 4th groove with the spacer and it still did not want to rev, I moved it to the last one and it was running much better.

I just got back from a 170 mile ride today and while it still had the stumble it was running pretty decent. They were new exhaust gaskets and I will torque them down tomorrow after work. AIS plugs are tight though.

Check the Coasting Enricher diaphragm and cover on the side of the carb, also. If either of those is damaged and or leaking, it can cause an air leak.

Is the vacuum port on the intake manifold sealed properly?

Yeah its a Curt's manifold, brand new and sealed. I'll take a look at diaphragm too, didn't get home too early tonight. Did snug down the exhaust gaskets though.

Just checked 100 miles of my ride yesterday and I got 42.6mpg that was mostly country roads but still pretty good. I was not light on the throttle at all.

Your mileage, is good.
Did you ever figure out what brand of needle you're using? Wiith the fatter Speedster needle, it may explain the need to be richer on the needle, if everything else on the carb is good.

The Speedster will be identical to the fatter stock needle in profile, but will have multiple grooves. The DJ and Barons, will be noticeably thinner and have a faster taper.

Do you have the silver washer under the clip as well as the fat plastic spacer?
