misfire/ stutter issue 5 Months, 4 Weeks ago
Hi,
I'm wondering if anyone else has had wiring harness issues- where are the common spots to inspect for rubbing thru?

Here is the history- last season wiring harness rubbed thru and took out my CDI. In the process, I ended up replacing my pickup, voltage regulator, battery, wiring harness, and CDI. At which time I also replaced my coils, and plugs - with the mileage on the bike I figured I may as well do it all while there. I put on about 30 hours with no issues. On the way down the freeway, as I let off the throttle it suddenly began to crap out. I limped it home and started diagnosing. I drained the tank, lines, and changed fuel filter and cleaned out fuel tank- no signs of contamination. I pulled the carb completely apart and reassembled (more than 8 times playing with needle/seat/jetting) and also pulled the intake and inspected for cracks or leaks- replaced orings. The bike had stock jets in it when I got it, but was also equipped with K&N intake, cobra exhaust without baffles, and a dyna 3000 CDI. I was told with the previous jetting it could be the issue- this is why I changed it- however it doesn't explain the sudden issue - to me that seems electrical. Fuel pump also checked. I found the PCV system was routed into the back of the carburetor which was causing the pilot jet to get a slight film on it over time from oil residue- however I started the bike and checked for blow by and there is no visible blow by.... I had the carb apart repeadily trying different things and the problem would always be there.... eventually I lost one cylinder completely and pulled over. I checked cylinder temps with a heat gun- up until this point they were always both equal- this time the front cylinder was 60 degrees less (I know it can be less than the rear but 60 is significant since I just lost the cylinder). I checked for power at the coils- both coils have power. I replaced the coil for the front cylinder and started it up- bike ran perfectly the whole way home -2 hours0. I went to start the bike the next day and again one of the two spark plugs on the cylinder is not firing. What can take out an ignition coil? What other sensors share that ground etc? I've dug thru my manual and traced out wiring but was hoping someone could help further

PS- I know its not SVS,a compression issue, a valve or lifter/camshaft issue because the bike went from one dead cylinder to running perfectly after changing the coil. Its sudden and must be electrical. I have a spare CDI and will try that however I'm concerned the wiring harness is rubbed thru somewhere and will take out the cdi eventually .... I will also do a compression test to confirm just to be sure...

damn electrical issues are the most frustrating. from encountered issues I have learned a couple of things:

Long story, kinda short: After I removed the keyed ignition thing and replaced it with a flip switch, the bike would take longer to start but would turn over as strong as before. Sometimes wouldn't start even after it cranking for 30 secs. Learned it was the connection where wires attach to my switch -- they did not have good contact. So I guess what little power the switch had was enough to turn it over but not enough to start the bike (I guess prob not enough spark to coils?).

And my most recent was learning the coils really do leak current through the top of them and anything that is electronic related near them could act weird when engine is running.

Maybe spray some dielectric grease on all your wires and move them around. then see if that made any difference.

did u check fuses?

You can start it in the garage if you have one available. Turn the lights off, and see if you noticed any arcing around the coils. Several have had issues with the throttle cables being the grounding point for the coil wires.
Check the connection for the pick up coil, and make sure it's not loose and the wires are good. It's easy to pinch a wire against a screw head when putting the left side cover back on, if you're not careful.
