Your bike is 18 years old. It won't last forever. There's bound to be problems in spite of any preventive maintenance. I totally under stand the frustration of chasing the problem. Try doing just one thing at a time, and then seeing if it helps. If you do a bunch of stuff all at once and it fixes it, you'll never know which thing actually made the difference.

have you checked to see if the slide is moving up when throttling up. When it starts bucking and coughing reach in the carb throat with a screwdriver and push up on the slide. I was also serious about the battery on my post above and I'll add make sure all battery connections are clean and tight

Check the stuff Dave suggested, but the 3rd groove with a single washer and the fat plastic spacer has always been on the lean side. 3 1/2, which would be the 3rd with two washers and the fat spacer, is about as lean as I think anybody here has gotten by with.

Remove air filter.
Remove carb and fuel pump.
Throw as far as you can.
Install HSR42.
Install air filter.
Smile.

That might be OK if it is determined that the carb is the issue. The OEM carb with the pump works fine when clean and tuned properly. IMO the HSR pumpless mod on an OEM engine with no mods is just another mod that some do but is definitely not a needed mod. We all like to do mods that aren't needed Though. I know I have.

Best mod that I ever did to my old Roadie. Just put it on my new used 2007 Roadie. Love the HSR42 brother! To some it’s okay and to me it’s a must on a carbed Roadstar.

I remember when you got that hsr42 Jake Go ahead and tell them where you got it.
I remember Jake sounding like a broken record for years about his HSR,lol.

Lets make this real simple. If it's winter, and you can't ride bike to bring it up to normal operating temps, won't be able to do final tuning on pilot screw and idle control knob. Then wait till spring.
This should get you near the ball park tho
Baron needle, 4th groove 1 washer and the spacer.
main jet 170 or 167.5 mikuni jet
stock pilot jet 35 mikuni
set pilot screw at 2.5 turns out from a light seat
Turn in idle knob 2 turns, this will increase idle speed and make for easier start for new set up, will re-adjust later.

pull choke all way out, start bike, if idle excessively fast, turn idle control in a little bit, just a hair to slow it down since the choke is also causing a fast idle, but final tune on idle control has to be with choke off, and has to be done with a fully warmed engine If you can ride, depending on temps, can be any where from 15 mins to 30 mins to bring engine temps up to a minimum 140degs (oil temp) Keep in mind, the only way oil gets heated is by friction of internal parts, takes longer than most people think to heat 5qts to 140

Any way, my 3 cents
use to be 2 cents, inflation brought it up a penny. LOL
