drilling stock exhaust 12 Years, 8 Months ago  
I've read the article on drilling out the stock exhaust and I have a question that I hope is not too stupid. Can just the end of the mufflers be drilled and the inside pipe removed without doing the Stage one mod. What effect would this have with respect to sound and performance. I have a K&N filter. Thanks for any help

I don't understand what you are tying to do.

Stage 1 is drilling the end of the mufflers.

Thanks for your reply Doc. First, let me back up a bit. I am new to this forum and new to riding a Roadstar. I,m completely impressed with both. I enjoyed looking at the evolution of your bike. I love it!
I wanted to keep the stock look of my bike for now and was interested in changing the sound. I don't want the exhaust too loud. I am confused with the diagram that was given in the article. So if I was to cut the cone that attaches to the tube at the end of the exhaust, it would be stage 1? It appears to be easily accessable while still on the bike. From the article on "drilling..." it looked as though the muffler was removed from the exhaust pipe and the the forward part of the muffler was drilled for stage 1. I really appreciate any input that you or your viewers might have.

"I don't want the exhaust too loud." I agree also .... so you need to take it step by step 'cause once you modify the stock exhaust there's no going back.

I did the Stage 1 and found it acceptable. Not too loud but your bike becomes 'noticeable'

When looking at the back of the exhaust pipe, you'll notice a 'cone' that is welded to the inner pipe by a couple of spot welds. I used a dremmel to cut the welds; some have used a hole saw. The cone then practically falls out. If not, give it a few pokes.

Now looking into the end of the pipe you'll notice the inner pipe is attached to the inside of the muffler by a flat plate. You need to drill holes as large as possible in this plate. What I did was drill a bunch of holes whose diameter matched the distance between the inner pipe and the inside of the muffler. I then dremmelled so that I had two slots or in other words, the inner pipe was attached to the inside of the muffler by two narrow pieces of metal remaining from the original plate. I did this as I found that by only drilling holes, there was a 'flutter' on decel. With the slots, this 'flutter' disappeared.

That's all for Stage 1. Try it and if you like it louder we can proceed directly to Stage 3.

I gots to thank you also, Doc. I was alittle confused but this here post cleared it all up for me. Did the Stage 1 today and am real happy (for now) with the new sound. It is starting to sound like a big v-twin should.

Glad it worked out for you Thom.

IMO the Stage 1 mod really makes the bike sound nice without it being too loud. And if you do it right, it looks like stock from the factory.

Yes it does, Doc. It also cleared up the little puff-puff backfire I had everytime I turned the bike off.

Hey Guys, I went all the way to Stage III and I like the new sound. I will suggest this though... when you get to the part about "drilling blind" go slow. Drill a hole and check the sound. I found that drilling the holes in the inner baffle plate dramatically changes the noise level.

Just a heads up.
