We're going to recheck the screw once we drain it.

We didn't fill the case, the "mechanic" did. (Where I will never ever ever take my bike again...ever.)

But, thanks to the clinic we know that when the time comes that we do need to fill it, when to stop.

The screw was tight but the transfer case was overfilled, its still draining now. As cold as it is the oil is like honey.
What a way to learn your way around a roadstar... but then again that is how I learned how to work on cars, you fix them when they break.

G'day Hubby2Koolau. You know the correct level is to the SMALL level plug directly below the BIG filler plug.

To me, it's still unusual that the oil is coming from the screw on top of the t/c cover. There is a breather on this case so to me if the case is overfull and the oil would most likely come from the breather. Therefore, I'd also be checking that breather and make sure it's not blocked.

Here is another pic...is this the breather?


There appears to be a lot of oil up there. We noticed it after we took off the side covers.

Well you are correct, oil is coming out of the breather and its all over the top of the T/C, I will remove it to clean it up, is there a gasket to replace or what seals it tight when I reinstall it?

Yes Kooau, the breather is the round cap with the holes in it. It allows the transfer case to vent (i.e. allows any build up of pressure to vent out of the case). If there's a lot of oil around it it's doing it's job if the case was overfilled.

I suspect the oil is coming from that breather and running down to the screw and then down the front of the case.

1. Drain excess oil to the drain plug (as per illustration that I attached before).
2. Clean all that oil away from side of case.
3. Run the engine up to operating temperature.
4. Visually check the breather and the screw for oil leakage.
5. If no oil, then take it for a run to get the transfer case working.
6. Recheck for oil leaks.

Mate, if you've confirmed that oil is coming from the breather then it is doing it's job and there's no need to remove it. Just follow the steps that I just outlined and you should be all good

Thanks so much for the help Emu!

Gotta finish playing with the coils before we can put her back together and fire her up...that's tomorrows project. My poor baby is nekkid! No tank, no side covers...and the dirt. Oy vey, I have some cleaning to do.

It's not wet underneath the air-filter ironman...the filter is good to go.

Its the transfer case thats had the overflow issue.

If I've got this right: a combination of overfilled transfer case and cold weather (increase in oil viscosity) the case would be pressurised resulting in oil releasing through case breather.
